I manage procurement for a 27-person solar EPC. That means I live in spreadsheets, supplier portals, and P.O. change orders. For six years, I have tracked every major purchase in the same cost system. I did it because one early mistake taught me something: budget overruns rarely show up on module price. They show up in mounting equipment that nobody verified before signing.

When I first started in this role, I assumed the lowest quote for solar racking was the smartest choice. Then I watched a 380 kW ground-mount project sit still for weeks because the steel was cheap but the engineering wasn't there.

The square-tube factory quote that almost caught me

In early 2023, we estimated a 380-kW ground mount. A supplier with 'PV panel square tube factory' in its name quoted us about $63,000 for rails and support posts. It looked like a no-brainer when I put it next to the complete Ironridge solar ground mount package at roughly $82,000. Give or take a few thousand; I don't have the old quote in front of me. The gap felt big enough that I told the project manager we could save around $19,000 on racking alone.

Then I opened the factory drawing. It showed the cross-section of the square tube, wall thickness, and length. That was it. No span table. No torque table. No module clamp drawings. No grounding details. It did not tell an installer how to attach a framed module or a frameless thin-film module. It was a steel drawing, not a mounting system.

I don't want to bury the nuance: square-tube suppliers make material, and material can be part of a properly engineered custom rack. But someone still has to design every joint, specify every clamp, calculate loads, and document it for the inspector. If a contractor doesn't budget for that work, the labor lands on the field crew or on the engineer called after the fact.

What an installation manual tells you about total cost

Here is the question I ask now before comparing prices: where is the installation manual? The Ironridge XR100 Installation Manual is the example I keep on my desktop. It includes torque specs, grounding points, bracket locations, and enough detail that a crew doesn't have to invent the connection. Is it the most exciting document in the world? No. But it is exactly the missing piece that gets ignored when a quote is only about steel.

For an Ironridge solar ground mount, the same logic applies. The system should show how load moves from module clamp, through the rail, and into the support post. If every connection is not defined, the 'cheap' mount becomes an engineering project with an uncertain deadline.

Thin-film solar modules make cheap mounting even riskier

The phrase 'our rails fit every module' is a red flag. Thin-film solar modules are not all built like standard framed glass modules. Many are frameless. Some require clamps only in marked zones. The module manufacturer's own installation instructions usually specify torque and clamping area. A generic piece of square tube with a generic bolt can hold the module for a while. But if the clamping point is wrong, stress can show up later as glass cracks, and the module warranty may be denied.

In 2024, I asked a supplier if their racking was compatible with a specific thin-film solar module. The answer was 'yes, we do a lot of thin-film.' Then I asked for a written compatibility note. That was the last thing I heard from them for two weeks. Silence like that is a cost too.

So what is the largest solar generator? Not the point, but I'll answer

Every so often, someone searches for 'what is the largest solar generator' and lands in our inbox. The record title shifts. Bhadla Solar Park in India has been on the short list at over 2 GW, but by the time you read this, another project may claim the title. What I do know from procurement is that the biggest plants do not get built with undocumented mounting. They get built with tested, repeatable connections. A 2-MW ground mount is complicated enough. A site that is 10 or 100 times larger multiplies every missing torque spec.

So the useful version of that question is not about bragging rights. It is: can an installer reproduce the same safe connection thousands of times without guessing?

The real price of a 'cheap' racking quote

I still kick myself for spending two weeks on that square-tube evaluation. But it gave me a line I use now: material cost is not total cost.

The raw square-tube quote was around $63,000. Structural review by a local engineer would add roughly $7,200. Generic clamps and hardware added $9,800. Shipping and field rework added another $5,500. The total was about $85,500. The complete Ironridge ground mount quote was around $82,000. The $19,000 gap turned into a $3,500 difference in the wrong direction before we even considered warranty and liability.

Maybe those exact numbers are a little fuzzy now, but the shape of the comparison has repeated itself three times since then. If the quote does not include a documented connection, the missing work is real.

How I buy racking now: read the manual before signing

I do not buy mounting systems on price per watt anymore. I answer four questions:

  1. Does the racking have a complete installation manual that shows torque, grounding, and module clamping?
  2. Can I prove compatibility with the actual module model, especially if thin-film solar modules are in the spec?
  3. Does the ground-mount quote include load tables or a route to local structural approval?
  4. If hardware is missing, is there a single BOM, or am I guessing at clamps and bonding washers?

The current Ironridge XR100 Installation Manual is a good benchmark. It does not solve every project on its own. No manual does. But it shows what a professional mounting supplier should provide before a crew sets foot on site. When I see that level of detail, I know engineers reviewed the product. When I do not see it, I calculate the hidden cost instead of pretending it doesn't exist.

Bottom line: the next time someone sends a PV panel square tube factory quote, don't ask for the price per kilogram. Ask for the installation manual. If the manufacturer can't show you how every connection is built, the cost is still being built too. It just isn't on the quote yet.
